PERFORM THE PROCEDURE OUTLINED IN THIS SERVICE INFORMATION ON ALL AFFECTED VEHICLES THE NEXT TIME THEY ARE IN THE SHOP FOR MAINTENANCE OR REPAIRS.
SUBJECT:
Voluntary Emissions Recall Campaign No. 01E-A01
MODEL:
E36 - 318i, 318is, 318ti, 318iC, Z3 with M44 engine produced from 1/97 - 8/97
SITUATION:
BMW has determined that certain 1997 model year BMW automobiles with 1.9 liter displacement engines may exhibit a rattling noise coming from the catalytic converter (http://www.motoralldata.com/alldata/MOTOR~V104710029~C30997~R0~OD~N/0/41746678/56516276/56516287/56516288/34853741/100411974/34856670/56492525).
This may cause the "Check Engine" light to illuminate and DRIVEABILITY could eventually become affected if the problem is present for an extended period of time.
In order to remedy this situation, BMW is conducting a Voluntary Emissions Recall Campaign to replace the catalytic converter (http://www.motoralldata.com/alldata/MOTOR~V104710029~C30997~R0~OD~N/0/41746678/56516276/56516287/56516288/34853741/100411974/34856670/56492525) on all affected vehicles.
A copy of the customer letter is shown.
CAUSE:
The rattling noise is due to erosion of the expansion mat (packing material inside of the catalytic converter (http://www.motoralldata.com/alldata/MOTOR~V104710029~C30997~R0~OD~N/0/41746678/56516276/56516287/56516288/34853741/100411974/34856670/56492525) that supports the monolith in the housing) which causes a monolith to come loose and rattle against the catalytic converter housing.
Depending on the degree of packing mat deterioration the "Check Engine" light may be on and any or all of the following fault codes may be stored in the Engine Control Module (ECM/DME):
--FC 40 (28 hex) Cat. - converter conversion / efficiency
--FC 63, 64, 65, 66 (3F, 40, 41, 42 hex) Cylinder X misfire detected
Reduction of engine power may also be indicated by the customer if the vehicle is driven for a longer period of time with a deteriorated expansion mat.
AFFECTED VEHICLES:
This Recall involves E36 vehicles with M44 engines which were produced from 1/97 - 8197.
In order to determine if a specific vehicle is affected by this Recall, it will be necessary to utilize the "Service Menu" of the DCS (Dealer Communication System). Based on the response of the system, either proceed with the corrective action or take no further action.

CORRECTION:
Replace the catalytic converter (http://www.motoralldata.com/alldata/MOTOR~V104710029~C30997~R0~OD~N/0/41746678/56516276/56516287/56516288/34853741/100411974/34856670/56492525) on all affected vehicles and if necessary ("Check Engine Light" is on) delete any catalytic converter related fault codes stored in the Engine Control Module (ECM/DME).

After the vehicle has been corrected, obtain a label (SD92-174) and with a ball point pen print your BMW center code (5 digits) on the Recall Completion Label (see illustration). An initial quantity of 30 labels will be sent to all BMW automotive centers. Peel the label from its backing and affix it to the left front strut tower (in the engine compartment) next to the Vehicle Emission Control Label.

For California centers only it is required by the California Code of Regulations that an executed orange "Vehicle Emissions Recall - Proof of Correction" certificate (SD92-084, see illustration) be provided to each customer (for vehicles registered in the state of California) once the Recall on their vehicle has been completed.

Wow... That's great info. I wonder if there's a time or mileage limitation to those voluntary recalls, after all, the car is now 13 yrs old.

Anyway, if you really need a good cat... I'll be removing my oem cat soon. It has 106k miles on it, and recently passed CA smog check with flying colors. Current O2 sensors will be left on it. They currently work fine and don't trigger any codes.

Only catch is the PO replaced the muffler cat-back, and the muffler shop cut off the rear flange of the cat, and just welded the rest of the exhuast to it. I will be cutting the pipe. You'll need to weld on a flange or whatever behind the cat pipe.
